Friction stir additive manufacturing (FSAM) is a promising solid-state technique for fabricating high-strength aluminum alloys, such as Al-7075, which are difficult to process using conventional melting-based additive manufacturing (AM) methods. This study investigates the mechanical properties and tool wear behavior of seven-layered Al-7075 multi-layered composites reinforced with silicon carbide (SiC) and titanium carbide (TiC) fabricated via FSAM. Microstructural analysis confirmed defect-free multi-layered composites with a homogeneous distribution of SiC and TiC reinforcements in the nugget zone (NZ), although particle agglomeration was observed at the bottom of the pin-driven zone (PDZ). The TiC-reinforced composite exhibited finer grains than the SiC-reinforced composite in both as-welded and post-weld heat-treated (PWHT) conditions, achieving a minimum grain size of 1.25 µm, corresponding to a 95% reduction compared to the base metal. The TiC-reinforced multi-layered composite demonstrated superior mechanical properties, attaining a microhardness of 93.7 HV and a UTS of 263.02 MPa in the as-welded condition, compared to 88.6 HV and 236.34 MPa for the SiC-reinforced composite. After PWHT, the TiC-reinforced composite further improved to 159.12 HV and 313.46 MPa UTS, along with a higher elongation of 11.14% compared to 7.5% for the SiC-reinforced composite. Tool wear analysis revealed that SiC reinforcement led to greater tool degradation, resulting in a 1.17% weight loss. These findings highlight the advantages of TiC reinforcement in FSAM, offering enhanced mechanical performance with reduced tool wear in multi-layered Al-7075 composites. Full article

The study investigates the influence of post-weld heat treatment (PWHT) on the microstructure and hardness of hardfacing layers applied to hot forging tools. The research focuses on three tool steels (55NiCrMoV7, X37CrMoV5-1, and a modified X38CrMoV5-3) and uses robotized gas metal arc welding (GMAW) with DO015 filler material. It examines the structural and mechanical differences in the hardfaced layers before and after heat treatment involving quenching and tempering. The findings reveal that PWHT significantly improves microstructural homogeneity and hardness distribution, especially in the heat-affected zone (HAZ), mitigating the risk of crack initiation and tool failure. The study shows that untempered as-welded layers exhibit microstructural inhomogeneity and extreme hardness gradients, which negatively impact tool durability. PWHT leads to tempered martensite formation, grain refinement, and a more stable hardness profile across the joint. These improvements are critical for extending the service life of forging tools. In this study, the effects of post-weld heat treatment (PWHT) on residual stress distribution and fatigue crack propagation (FCP) behavior in linear friction welded (LFW) Ti-6Al-4V joints were investigated. Microstructural evolution in the weld center zone (WCZ), thermomechanically affected zone (TMAZ), heat-affected zone (HAZ), and base metal (BM) was characterized using scanning electron microscropy (SEM) and electron backscatter diffraction (EBSD). Mechanical properties were evaluated via Vickers hardness testing and digital image correlation (DIC)-based tensile testing. Residual stresses before and after PWHT were measured using the contour method. The LFW process introduced significant residual stresses, with tensile stresses up to 709.2 MPa in the WCZ, resulting in non-uniform fatigue crack growth behavior. PWHT at 650 °C and 750 °C effectively reduced these stresses. After PWHT, fatigue cracks propagated uniformly across the weld region, enabling reliable determination of crack growth rates. The average crack growth rates of the heat-treated specimens were comparable to those of the base metal, confirming that PWHT, particularly at 750 °C, stabilizes the fatigue crack path and relieves internal stress. This research provides a detailed investigation into the mechanical properties and microstructural evolution of heat-resistant steel P92 subjected to both initial (i) welding procedures and simulated (ii) repair welding. The study addresses the influence of critical welding parameters, including preheating temperature, heat input, and post-weld heat treatment (PWHT), with a particular emphasis on the metallurgical consequences arising from the application of repair welding thermal cycles. Through the analysis of three welding probes—initially welded pipes using the PF (vertical upwards) and PC (horizontal–vertical) welding positions, and a PF-welded pipe undergoing a simulated repair welding (also in the PF position)—the research compares microstructure in the parent material (PM), weld metal (WM), and heat-affected zone (HAZ). Recognizing the practical limitations and challenges associated with achieving complete removal of the original WM under the limited (in-field) repair welding, this study provides a comprehensive comparative analysis of uniaxial tensile properties, impact toughness evaluated via Charpy V-notch testing, and microhardness measurements conducted at room temperature. Furthermore, the research critically analyzes the influence of the complex thermal cycles experienced during both the initial welding and repair welding procedures to elucidate the practical application limits of this high-alloyed, heat-resistant P92 steel in demanding service conditions. Welding of maraging steels leads to a microstructural gradient from base material (BM) to weld metal (WM). During post-weld heat treatment (PWHT) the precipitation and reverted austenite (γr) reactions will occur defining the mechanical properties. These reactions are affected by the microstructure and local chemical composition of each zone in the “as welded” (AW) condition. This effect has not been clearly described yet nor the evolution of the microstructure. The objective of this work was to analyse the phase transformations at the different zones of the welded joint during the PWHT to explain the microstructure obtained at each zone. Samples of C250 maraging steel were butt-welded by GTAW-P (Gas Tungsten Arc Welding—Pulsed) process without filler material. The AW condition showed an inhomogeneous microhardness profile, associated with a partial precipitation hardening in the subcritical heat affected zone (SC-HAZ) followed by a softening in the intercritical (IC-HAZ) and recrystallized heat affected zone (R-HAZ). A loop-shaped phase was observed between low temperature IC-HAZ and SC-HAZ, associated with γr, as well as microsegregation at the weld metal (WM). The microstructural evolution during PWHT (480 °C) was evaluated on samples treated to different times (1–360 min). Microhardness profile along the welded joint was mostly homogeneous after 5 min of PWHT due to precipitation reaction. The microhardness in the WM was lower than in the rest of the joint due to the depletion of Ni, Ti and Mo in the martensite matrix related with the γr formation. The isothermal kinetics of precipitation reaction at 480 °C was studied using Differential Scanning Calorimetry (DSC), obtaining a JMAK expression. The average microhardness for each weld zone was proposed for monitoring the precipitation during PWHT, showing a different behaviour for the WM. γr in the WM was also quantified and modelled, while in the IC-HAZ tends to increase with PWHT time, affecting the microhardness. It is important to control the microstructure and properties of a weld for the continuous production of silicon steel sheets. Post-weld heat treatment (PWHT) can be applied to adjust the weld properties; however, research on its application to silicon steel weldments remains limited. This study investigated the microstructure and hardness evolution of the weld after PWHT for high-silicon steel, with Inconel 82 used as the filler material. The weldment contained FCC phase and BCC phase regions, and PWHT were conducted at 520, 620, 720, and 920 °C for 8 h. Experimental observations indicate that G-phase precipitations in FCC phase could increase its hardness, and it peaked at 620 °C with an average hardness of 259 HV. By contrast, the BCC phase region was subjected to martensitic transformation and its hardness increased from 305 to 335 HV after PWHT at 920 °C. To elucidate microstructure evolutions, CALPHAD-based simulations successfully predicted BCC to FCC phase transformation at 920 °C, peak G-phase precipitation at 620 °C, and elemental diffusion at the BCC and FCC interface. The findings indicate that CALPHAD-based simulations offer a robust approach that can be extended to understand the effect of PWHT. Full article

A total of 0.3%C-Cr-Mo-V steel, a high-strength alloy steel widely used in rocket motor housings, suspension systems in high-performance vehicles, etc., is noted due to its high strength-to-weight ratio. However, its high carbon equivalent (CE > 1%) makes it challenging to weld, as it is prone to brittle martensitic formation, which increases the risk of cracking and embrittlement. The present paper focuses on enhancing the microstructure and mechanical properties of 0.3% C-Cr-Mo-V steel by gas tungsten arc welded (GTAW) joints, utilizing post-weld heat treatment and cooling strategies (PWHTCS). A systematic experimental approach was employed to ensure a defect-free weld through dye penetrant testing (DPT) and X-ray radiography techniques. Subsequently, test specimens were extracted from the welded sections and subjected to PWHT protocols, including hardening, tempering, and rapid quenching using air and oil cooling (AC and OC, respectively) mediums. Results show that OC has enhanced tensile strength and hardness while simultaneously maintaining and improving ductility, ensuring a well-balanced combination of strength and toughness. Fractography analysis revealed ductile fracture in AC samples, whereas OC weldments exhibited a mixed ductile–brittle fracture mode. Thus, the findings demonstrate the critical role of PWHTCS, with OC, as an effective method for achieving enhanced mechanical performance and microstructural stability in high-integrity applications. Electron beam welding (EBW) is one of the most highly precise methods that is gaining more importance in high-strength structural steel (HSSS) thicker plate application in various vehicles, construction industries, etc. Since it offers particular advantages over arc welding processes like narrow welds, reduced heat-affected zone (HAZ), and low distortion, it inherits lower linear heat input characteristics. The main purpose of this study is to analyze and compare the effect of localized electron beam–post-weld heat treatment (LEB-PWHT) with that of an as-welded EB-welded S960QL joint of a thickness of 12 mm for various joint and HAZ properties. LEB-PWHT can be beneficial in terms of time saving, more local treatment, higher flexibility, energy saving, greater efficiency, increased productivity, etc. In this study, LEB-PWHT was applied to an autogenous EB-welded S960QL joint using a defocused beam. Microstructural characteristics were observed through light optical and scanning electron microscopy (SEM) while mechanical properties, including microhardness, tensile strength, bending, and Charpy V-notch (CVN) impact test, are compared in as-welded and LEB-PWHT joints. The microstructural results showed that the EBW coarse-grain heat-affected zone (CGHAZ) consists of martensite, while the PWHT weld metal contains tempered martensite with carbide precipitates. The fine-grain heat-affected zone (FGHAZ) of EBW exhibits a martensitic and bainitic microstructure, whereas the FGHAZ of the PWHT joint exhibits equiaxed grain with finely dispersed carbides. The hardness decrease after LEB-PWHT in the weld metal and HAZ was approximately 23% and 21%, respectively. An increase in tensile strength (3%) was observed in the LEB-PWHT joints (1082 MPa) compared to the EBW joint (1051 MPa). Both tensile and bending tests demonstrated improved ductility behavior after PWHT. However, the impact test at −40 °C indicated a reduction in toughness in the weld metal of LEB-PWHT (27 J) compared to EBW (63 J). Full article

This study aims to explore the effects of various pre- and post-weld heat treatments (PWHTs) on the microstructural and mechanical properties of dissimilar aluminium alloys, namely AA7075 and AA2024, joined through rotary friction welding. The joints were rigorously evaluated through multiple characterization methods, revealing no signs of cracking or incomplete bonding. This study observed that dissimilar joints between AA7075 and AA2024 alloys showed increased flash formation on the AA7075 side due to its lower melting point relative to the AA2024 alloy. Various zones within the weld region were identified, such as the dynamic recrystallized zone (DRZ), the thermo-mechanically affected zone (TMAZ)—which includes TMAZ-1 with elongated grains and TMAZ-2 with compressed or distorted grains—the heat-affected zone (HAZ), and the base metal (BM) zone. Of all the welding conditions examined, the post-weld heat-treated (PWHT) AA2024/AA7075 joint produced by rotary friction welding showed the highest strength, with a yield strength (YS) of 305 ± 2 MPa and an ultimate tensile strength (UTS) of 477 ± 3 MPa. This improvement in strength can be attributed to the significant strengthening precipitates of MgZn2 (found on the AA7075 side), θ-Al2Cu, and S-Al2CuMg (found on the AA2204 side) formed during post-weld ageing. Notably, all dissimilar welds failed in the HAZ region on the AA2024 side due to coarse grain formation, identifying this as the weakest area. Full article

Welded cable composed of nickel–chromium (Ni-Cr) alloy and copper is a crucial component in the resistance heating technology used for heavy oil production. Tungsten inert gas (TIG) welding was employed to join the copper and Ni-Cr alloy using copper filler wire, and the stability of the welded joint was analyzed under high-temperature service conditions. We examined the changes in the microstructure and properties of the welded joint after postweld heat treatment (PWHT) at 600 °C for 3, 6, and 12 days. The results showed that the welded joint was appropriately formed, with fractures occurring in the copper substrate. The average tensile strength of the welded joint was 240 MPa. The copper and nickel dissolved into each other, forming a Cu0.81Ni0.19 strengthening phase. A columnar crystal diffusion layer formed at the interface between the Ni-Cr alloy and the fusion zone after welding. Grain boundary migration promoted the continuous growth in the columnar crystals as the PWHT duration increased, eliminating the microdefects and inhomogeneities caused by welding. The microhardness progressively decreased from the Ni-Cr alloy side to the copper side. However, the nanoindentation results at the Ni-Cr fusion line initially decreased and then increased with increasing PWHT duration, which contrasted the overall hardness trend observed across the joint after PWHT. This paper deals with the influence of micro-pulsed direct current on microstructure and mechanical properties of gas tungsten arc welding (GTAW) weldments of Ti-6Al-4V (Ti-64). Bead-on-plate GTA welds were made on the samples in the un-pulsed and micro-pulsed (125 Hz and 250 Hz) conditions. Post-weld heat treatment (PWHT) was performed on a few coupons at 700 °C for 3 h in an inert atmosphere, followed by furnace cooling. In the microstructure, the fusion zone (FZ), base metal (BM), and heat-affected zone (HAZ) can be easily distinguished. The top surface of the FZ has large columnar grains because of lower heat loss to the surrounding atmosphere, and the bottom region of the FZ has comparatively smaller equiaxed grains. The micro-pulsed samples’ FZ grain size was lower than that of those made without pulsing. This shows that high-frequency current has substantially refined prior β grains. The microstructure of the FZ is characterized by an acicular morphology composed of α, martensitic α′, and retained β phases. The FZ’s hardness was higher than the BM due to the presence of martensitic α′. Additionally, the hardness in the HAZ was elevated due to the formation of finer martensitic α′. Micro-pulsed DC welding led to improved mechanical properties, including higher hardness, ultimate tensile strength (UTS), and ductility compared to un-pulsed welding. This enhancement is attributed to the grain refinement achieved with micro-pulsed DC. After PWHT, the prior β grain size remained relatively unchanged compared to the as-welded condition. However, the hardness in the FZ decreased due to the decomposition of α′ into α and β phases. The ductility of all samples improved as a result of the widening of the diffusional α phase. High-manganese steel (high-Mn) is valuable for its excellent mechanical properties in cryogenic environments, making it essential to understand its deformation behavior at extremely low temperatures. The deformation behavior of high-Mn steels at extremely low temperatures depends on the stacking fault energy (SFE) that can lead to the formation of deformation twins or transform to ε-martensite or α′-martensite as the temperature decreases. In this study, submerged arc welding (SAW) was applied to fabricate thick pipes for cryogenic industry applications, but it may cause problems such as an uneven distribution of manganese (Mn) and a large weldment. To address these issues, post-weld heat treatment (PWHT) is performed to achieve a homogeneous microstructure, enhance mechanical properties, and reduce residual stress. It was found that the difference in Mn content between the dendrite and interdendritic regions was reduced after PWHT, and the SFE was calculated. At cryogenic temperatures, the SFE decreased below 20 mJ/m2, indicating the martensitic transformation region. Furthermore, an examination of the deformation behavior of welded high-Mn steels was conducted. This study revealed that the tensile deformed, as-welded specimens exhibited ε and α′-martensite transformations at cryogenic temperatures. However, the heat-treated specimens did not undergo α′-martensite transformations. Moreover, regardless of whether the specimens were subjected to Charpy impact deformation before or after heat treatment, ε and α′-martensite transformations did not occur. Full article

Lithium-ion batteries are superior energy storage devices that are widely utilized in various fields, from electric cars to small portable electric devices. However, their susceptibility to thermal runaway necessitates improvements in battery case materials to improve their safety. This study used electrochemical analyses, including open-circuit potential (OCP), potentiodynamic polarization, and critical pitting temperature (CPT) analyses, to investigate the corrosion resistance of super duplex stainless steel (SAF 2507) applied to battery cases in relation to post-weld heat treatment (PWHT) time. The microstructure during the manufacture, laser welding, and PWHT was analyzed using field-emission scanning electron microscopy, X-ray diffraction, and electron backscatter diffraction, and the chemical composition was analyzed using dispersive X-ray spectroscopy and electron probe micro-analysis. The PWHT increased the volume fraction of austenite from 5% to 50% over 3 min at 1200 °C; this increased the OCP from −0.21 V to +0.03 V, and increased the CPT from 56 °C to 73 °C. The PWHT effectively improved the corrosion resistance, laying the groundwork for utilizing SAF 2507 in battery case materials. But the alloy segregation and heterogeneous grain morphology after PWHT needs improvement. Full article

This study investigates the effects of post-weld heat treatment (PWHT) on the microstructures and mechanical properties of plasma arc-welded 316 stainless steel. The experimental parameters included the solid solution temperatures of 650 °C and 1050 °C, solid solution durations of 1 h and 4 h, and quenching media of water and air. The mechanical properties were evaluated using Vickers hardness testing, tensile testing, scanning electron microscopy (SEM), and optical microscopy (OM). The highest ultimate tensile strength (UTS) of 693.93 MPa and Vickers hardness of 196.4 in the welded zone were achieved by heat-treating at 650 °C for one hour, quenching in water, and aging at 500 °C for 24 h. Heat-treating at 650 °C for one hour, followed by quenching in water and aging at 500 °C for 24 h results in larger dendritic δ grains and contains more σ phase compared to the other conditions, resulting in increased strength and hardness. Additionally, it shows wider and shallower dimple structures, which account for its reduced impact toughness. Full article

This study aims to develop a flow rule for evaluating the relaxation and redistribution of residual stresses during the post-weld heat treatment (PWHT) of hydroelectric runners made from low-carbon martensitic stainless steel (13Cr-4Ni composition). During the PWHT, austenite reforms in the filler metal and surrounding areas of the base metal near welded joints. The evolving inelastic strain rate with reformed austenite led to defining two distinct flow rules in the pure martensitic (α′) and austenitic (γ) phases. A linear rule of mixture was then applied to assess global effective stress based on the inelastic strain rate and current austenite fraction during the PWHT. A unified constitutive model incorporating drag stress and back stress, evolving with creep and plastic deformation mechanisms during the PWHT, described the stress–strain behavior. To validate this analysis, a third flow rule was determined in the 18% tempered austenitic microstructure, compared with the rule of mixture’s effective stress contribution from each phase on the inelastic strain rate. Isothermal constant strain rate tests in stabilized crystalline microstructures evaluated constants specific to their respective flow rules. This study demonstrates the stability of reformed austenite at elevated temperatures during slow cooling and its significant influence on the mechanical properties of 13Cr-4Ni steels. The effectiveness of estimating yield stress using the rule of mixture based on individual phase behaviors is also confirmed. Full article
