Hastelloy X exhibits outstanding thermal fatigue resistance, making it a promising material for repairing 50CrVA landing gear via directed energy deposition (DED). However, the substantial differences in composition and thermophysical properties between 50CrVA and Hastelloy X pose challenges by affecting interfacial microstructure and surface quality. This study investigates the effect of DED process parameters (laser power p, powder feed rate f, scanning speed v, and overlap rate) on the dilution ratio (η), microscopic morphology, surface flatness (ζ), and porosity of Hastelloy X claddings on a 50CrVA substrate. An optimization methodology integrating thermal–flow coupled simulation models and orthogonal experiments is developed to fabricate high-quality claddings. Furthermore, the corrosion–wear performance of the claddings is evaluated. The results indicate that the η of a single track increases with higher p or lower f, while it first increases and then decreases with the increase in v. Ablation marks tend to occur at excessive p or insufficient f, while low v causes surface ripples. The ζ of a single layer initially improves and subsequently deteriorates with increasing overlap rate. Porosity is significantly influenced by p and f. The optimal p, f, v, and overlap rate are 1600 W, 2.4 g/min, 240 mm/min, and 55%, respectively. The wear resistance of the cladding is nearly identical to that of the substrate, while corrosion resistance is significantly improved. This work provides a theoretical foundation for high-performance repair of 50CrVA landing gear in aircraft. Full article

This article presents a gear selection methodology for electric vehicle powertrains employing two identical Permanent Magnet Synchronous Machines (PMSMs) arranged in a twin-drive configuration. Both machines are coupled through a shared output shaft and operate with coordinated torque–speed characteristics, enabling efficient utilization of the available gear stages. The proposed approach establishes a control-oriented drivetrain framework that incorporates mechanical dynamics together with real-time thermal states and loss mechanisms. Unlike conventional strategies, which rely mainly on static or speed-based shifting rules, the method integrates detailed thermal and electromagnetic loss modeling directly into the gear-shifting logic. By accounting for the dynamic thermal behavior of PMSMs under variable load conditions, the strategy aims to reduce cumulative drivetrain losses, including electromagnetic, thermal, and mechanical, while maintaining high efficiency. The methodology is implemented in a MATLAB/Simulink R2024a and LabVIEW 2024Q2 co-simulation environment, where thermal feedback and instantaneous efficiency metrics dynamically guide gear selection. Simulation results demonstrate measurable improvements in energy utilization, particularly under transient operating conditions. The resulting efficiency maps are broader and flatter, as the motors’ operating points are continuously shifted toward zones of optimal performance through adaptive gear ratio control. The novelty of this work lies in combining real-time loss modeling, thermal feedback, and coordinated gear management in a twin-motor system, validated through experimentally motivated efficiency maps. The findings highlight a scalable and dynamic control framework suitable for advanced electric vehicle architectures, supporting intelligent efficiency-oriented drivetrain strategies that enhance sustainability, thermal management, and system performance across diverse operating conditions. Enhanced lubrication is critical for improving gear wear resistance. Current research on surface textures has overlooked the fundamental role of structural connectivity. Inspired by biological scales, a biomimetic hexagonal texture (BHT) was innovatively designed for tooth flanks, featuring dual-orientation grooves (perpendicular and inclined to the rolling-sliding direction) with bidirectional interconnectivity. This design synergistically combines hydrodynamic effects and directional lubrication to achieve tribological breakthroughs. A lubrication model for line contact conditions was established. Subsequently, the texture parameters were then optimized using response surface methodology and numerical simulations. FZG gear tests demonstrated the superior performance of the optimized BHT, which achieved a substantial 82.83% reduction in the average wear area ratio and a 25.35% decrease in tooth profile deviation variation. This indicated that the biomimetic texture can effectively mitigate tooth surface wear, thereby extending the service life of gears. Furthermore, it significantly improves thermal management by enhancing convective heat transfer and lubricant distribution, as evidenced by a 7–11 °C rise in bulk lubricant temperature. This work elucidates the dual-mechanism coupling effect of bio-inspired textures in tribological enhancement, thus establishing a new paradigm for gear surface engineering. Full article

In human-centered robotic applications, safety, efficiency, and adaptability are critical for enabling effective interaction and performance. Incorporating electromagnetic continuously variable transmission (EM-CVT) systems into robotic designs enhances both safety and precise, adaptable motion control. The flexible power transmission offered by CVTs allows robots to operate across diverse environments, supporting various tasks, human interaction, and safe collaboration. This study presents a CVT-based mechanical subsystem developed using two cones and an intermediate belt-driven transmission mechanism, providing efficient power and motion transfer. The control subsystem consists of six strategically positioned electromagnets energized by signals from a microcontroller. This electromagnetic actuation enables rapid and precise adjustments to the transmission ratio, enhancing overall system performance. A linear relationship between slip percentage and gear ratio was observed, indicating that the control system achieves stable and efficient operation, with a measured power consumption of 2.95 W per electromagnet. Future work will focus on validating slip performance under dynamic loading conditions, integrating the system into robotic platforms, and optimizing materials and control strategies to enable broader real-world deployment. This paper presents a comprehensive design approach for optimizing the pole configuration of a coaxial magnetic gear (CMG) structure with an overhang to enhance torque characteristics. Five CMG models were designed, and their characteristics were analyzed. A three-dimensional finite element method analysis was conducted to account for axial leakage flux. To efficiently explore the design space, we utilized an optimal Latin hypercube sampling method to generate experimental points and constructed a kriging-based metamodel owing to its low root-mean-square error. We analyzed torque characteristics across the design variables to identify characteristic trends and performed a parametric sensitivity analysis to evaluate the influence of each variable on the torque. We derived an optimal solution that satisfied the objective function and constraints using the design variables. The characteristics of the proposed model were validated through electromagnetic field analysis, fast Fourier transform analysis of the air-gap magnetic flux density, and structural analysis. The optimal model achieved an average torque of 61.75 Nm, representing a 21.15% improvement over the initial model, while simultaneously reducing the ripple factor by 0.41%. These findings indicate that the proposed CMG design with an overhang effectively enhances torque characteristics. Full article

The contact performance of high-contact-ratio asymmetrical planetary gears is comprehensively evaluated using multiple indicators. The relationship between the indicators and modification parameters is difficult to accurately describe with a single type of surrogate model due to their varying degrees of nonlinearity. This paper proposes an optimization design method for comprehensive modification parameters based on a hybrid surrogate model to improve the optimization accuracy of comprehensive modification. Firstly, a theoretical model of comprehensive modification for high-contact-ratio asymmetrical planetary gears and a dynamically selected hybrid surrogate model are proposed based on different contact performance indicators. Then, the explicit constraints of comprehensive modification and the implicit constraints of non-edge contact are modeled for the modification parameters. Finally, a multi-objective optimization algorithm for the modification parameters based on the hybrid surrogate model is established and validated through experiments and simulations. The results show that the proposed method improves the optimization accuracy and edge contact on the tooth surface is avoided while improving the contact performance, and they provide a reference for efficient and precise optimization of high-contact-ratio asymmetrical planetary gears. This paper deals with the design and the robustness analysis of a model predictive control (MPC) for the position tracking of primary flight movables driven by electro-mechanical actuators. This study is, in particular, focused on a rotary electro-mechanical actuator (EMA) by UMBRAGROUP, employing a patented mechanical transmission based on a differential ball-screw mechanism characterized by a huge gear ratio. To obtain a baseline reference, conventional PID regulators were initially optimized by using multi-objective cost functions based on tracking accuracy, load disturbance rejection, and power consumption. The position regulator was then replaced by an MPC regulator, designed to balance performance, computational resources, and safety constraints. A nonlinear physics-based simulation model of the EMA, entirely developed in the Matlab–Simulink environment and validated with experiments, was used to compare the two control strategies. The simulation results in both the time and frequency domains highlight that the MPC solution provides faster and more accurate position tracking, improved dynamic stiffness, and reduced power absorption. Finally, the robustness against model uncertainties of the MPC was addressed by imposing random and combined deviations of model parameters from the nominal values (via Monte Carlo analysis). The results demonstrate that the implementation of MPC control laws could enhance the stability and the reliability of EMAs, thus supporting their application for safety-critical flight control functions. The quantification of solid debris in used lubricating oil is essential for assessing transmission system wear and optimizing maintenance strategies. This study introduces a low-cost capacitive proximity sensor for monitoring total solid particle contamination in lubricants, with a focus on ferrous (Fe), non-ferrous (Al), and non-metallic (SiO2) debris. Controlled tests were performed using five mixing ratios of large-to-small particles (100:0, 75:25, 50:50, 25:75, and 0:100) at a fixed debris mass of 0.5 g per 25 mL of SAE 85W-140 automotive gear oil. Cubic regression analysis yielded high predictive accuracy, with average R2 values of 0.994 for Fe, 0.943 for Al, and 0.992 for SiO2. Further dimensionality reduction using Principal Component Analysis (PCA), along with Linear Discriminant Analysis (LDA) of multivariate statistical analysis, effectively classifies debris types and enhances interpretability. These results demonstrate the potential of capacitive sensing as an offline, non-invasive alternative to traditional techniques for wear debris monitoring in transmission systems. These results confirm the potential of capacitive sensing, supported by statistical modeling, as a non-invasive, cost-effective technique for offline classification and monitoring of wear debris in transmission systems. Due to its small size, high transmission ratio and precision, the harmonic reducer is widely used. The design of the flexspline tooth profile is crucial for the transmission accuracy and service life of harmonic reducers. However, the numerous design parameters and the lack of a unified design standard for the flexspline tooth profile make it challenging to accurately determine these parameters. This can lead to issues such as tooth profile interference and excessive stress on the gear teeth during transmission. To address these issues, we propose a novel rapid design framework for the tooth profile of a double-circular-arc common-tangent flexspline in harmonic reducers. Firstly, the mathematical formula for the flexspline tooth profile with a double-circular-arc common-tangent and its conjugate circular spline tooth profile is derived. Then, two-dimensional and three-dimensional parametric finite element models of the harmonic reducer are established, and radial and axial profile modifications of the flexspline are carried out. Based on the parametric two-dimensional finite element model of the harmonic reducer, the optimized Latin hypercube experimental design method is employed to determine the flexspline tooth profile parameters. The method proposed can be implemented using Python language code and integrated into the Abaqus 2019 software, offering the advantage of meeting the requirements for rapid engineering development. Finally, a case study is presented to verify the effectiveness of the proposed design method. Full article

Purpose: This case study examines the anthropometric characteristics and body composition changes of a 41-year-old Cuban Greco-Roman 130 kg wrestler, a five-time Olympic gold medalist (2008–2024). To optimize his preparation for the Paris 2024 Olympic Games, another athlete participated in the qualifying process, allowing him to train without competition gear. Methods: The study monitored changes in body composition using anthropometry and bioelectrical impedance analysis (BIA) at three key time points in 2024: January, June, and July. The final assessment occurred 25 days before the Olympic event, coinciding with the final phase of his preparation. Results: The analysis revealed a significant reduction in total body mass, from 150 kg in January to 138.5 kg in July, with fat mass decreasing from 37.06 kg (24.11%) to 29.7 kg (21.5%). Muscle mass decreased slightly (77.41 kg to 72.3 kg), while bone mass remained stable. The somatotype classification was endomorphic–mesomorphic at all assessments, with slight shifts in its components (4.6–10.4–0.1 in January to 4.4–10.3–0.1 in July), reflecting an improved muscle–fat ratio. Notably, hydration levels and cellular integrity remained stable, as indicated by BIVA analysis. Conclusions: This study provides insight into the anthropometric characteristics and body composition of an elite Greco-Roman wrestler, as well as the changes observed during his preparation for his final Olympic participation. These data serve as a valuable reference for wrestlers and sports professionals, highlighting the physical profile of one of the most emblematic figures in Olympic history. Full article

Recently, with policies aimed at strengthening domestic manufacturing and technological innovation, the robotics industry has been growing rapidly, and its applications are expanding across various industrial fields. Accordingly, the importance of high-performance speed reducers with flexibility and precision is gradually increasing. The tooth profiles used in conventional harmonic reducers have structural limitations, such as meshing discontinuity, restrictions on the radius of curvature of the tooth base, and distortion of the contact trajectory, especially when the number of teeth is small. These problems limit the design freedom of the reducer and make it difficult to secure contact stability and durability under precision driving conditions. To solve these problems, this paper proposes a new tooth profile design equation, the IH (Involute Harmonic) tooth profiles and the HTPs (Hybrid Tooth Profiles), using the cycloid curve to overcome the structural limitations of the conventional harmonic tooth profile, which is difficult to design under small-tooth-number conditions, and to enable tooth design without restrictions on the number of teeth. HTP tooth profile is a new gear tooth profile design method that utilizes IH tooth profile and cycloid curve to optimize the meshing characteristics of gears. A tooth profile design tool based on the HTP equation was developed using Python 3.13.3. The tool’s effectiveness was validated through simulations assessing tooth meshing and interference. Using the tool, an R21_z3 reducer with a single-stage high reduction ratio was designed to evaluate practical applicability. A prototype was fabricated using 3D printing with PLA material, and experimental testing confirmed the absence of meshing or interference issues, consistent with simulation results. Through this study, we verified the usefulness of the HTP tooth profile design formula and design tool using the IH tooth profile and cycloid curve, and it is expected that the proposed HTP tooth profile can be utilized as a tooth profile applicable to various reducer designs. This paper presents a comprehensive methodology to enable the optimization of an automotive electric axle to reduce noise emissions and improve load distribution. The proposed method consists of the application of two sequential optimization procedures. The first one focuses on the gears’ macro-geometry, based on an objective function that combines the contact ratio, power loss, and center distance. The second one optimizes the micro-geometry of the teeth to reduce the sound pressure generated by tooth impacts. Mechanical stress limits are considered as a constraint in the optimization process. Shafts, joints, and the electric motor are analyzed, taking into account their deformation that influences the dynamics of the entire system. The results of the proposed procedure are verified through experimental measurements and the comparison can be considered successful. Full article

This study presents a comprehensive analysis and optimization methodology for bridge-connected modulators in coaxial magnetic gears. A novel harmonic modeling method incorporating magnetic saturation through permeability convolution matrices and multiple-layer radial subdivision is developed, achieving computational efficiency 20 times greater than finite element analysis with comparable accuracy (deviation < 3.2%). The research establishes an electromagnetic–structural coupling framework that captures the complex interactions between the magnetic field distribution and mechanical deformation, revealing critical trade-offs between electromagnetic performance and structural integrity. Multi-objective optimization using an improved NSGA-II algorithm identifies Pareto-optimal solutions balancing torque density, structural safety, efficiency, and thermal stability. Experimental testing validates that bridge width ratios between 0.05 and 0.07 provide optimal performance, delivering torque densities exceeding 80 kNm/m3 while maintaining stress ratios below 0.65 of material yield strength. Thermal analysis demonstrates that optimized configurations maintain operating temperatures below 70 °C with reduced thermal gradients. Vibration characteristics exhibit a strong correlation with bridge width, with wider bridges providing enhanced stability at higher speeds. The findings establish practical design guidelines for high-performance magnetic gears with improved reliability and manufacturability, advancing the fundamental understanding of electromagnetic–structural interactions in field-modulated magnetic gear systems. Condition monitoring systems are widely used in gearboxes. Gears are one of the most crucial components for power transmission. Hence, the optimal sensor positions for condition monitoring of gears should be investigated to maximize reliability and to minimize costs. This work aims to analyze measured signals from rotating sensors at gears and compare them to signals from housing sensors to find the suitable positions for condition monitoring of the gears. Additionally, the rotational speed and external torque influences on the signal quality have been investigated. These are compared with a simulation model, which considers the vibration excitation from the gear mesh and bearings. The results show that the rotational speed affects the amplitude of the excitation. On this basis, we also investigate the amplitudes of the excitation frequencies of interest. The ratio of the amplitudes of these frequencies related to the mean values of the measurement signals is called the peak-to-mean ratio (PMR), and this PMR corresponds to the speed which is of interest for automatic fault detection in the gearboxes. Additionally, the simulation results show that the intensity of the vibration with the gear mesh frequency hardly reduces during transmission through the tapered roller bearings. Full article

To meet the high-performance demands of electric vehicle reducers, the authors present a novel approach for parameter matching in electric drive systems for electric vehicles. Based on fuzzy evaluation, the method identifies the optimal performance parameters for the entire vehicle and determines the best transmission ratio scheme for the reducer. The gear geometrical parameters of the reducer are derived using the transmission ratio scheme as the constraint condition. An 18-degree-of-freedom dynamic system model, incorporating factors such as time-varying mesh stiffness, the backlash, time-varying transmission error and mass eccentricity, has been built using Matlab. The dynamic response of the gear system under the designed gear parameter scheme have been analyzed and compared with the gear parameter results obtained using KISSsoft, demonstrating the accuracy and rigour of the design. This research has practical implications for the design and performance optimization of electric vehicle reducers. Full article
