Metal additive manufacturing techniques have seen technological advancements in recent years, fueled by their ability to provide industrial use parts with excellent mechanical properties. Wire Arc Additive Manufacturing is a technology that is being widely used in critical industries, and much research is conducted in this field due to the multiple factors involved in the overall process. Within WAAM, gas metal arc welding stands out for its low cost, high production volume, high quality and capability for automation. In this study, a CNC router was retrofitted with a gas metal arc welding setup to facilitate precise metal printing. The flexibility in this process allows for rapid repairs on site without the need to replace the entire part. The literature predominantly focuses on the macro-mechanical properties of GMAW parts, and very few studies try to study the interaction and influence of different process parameters on the mechanical properties. Thus, this study focused on the GMAW WAAM of stainless-steel parts by studying the influence of the wire feed rate, arc voltage and strain rate on the UTS, yield strength, toughness and percentage elongation. ANOVA and interaction plots were analyzed to study the interaction between the input parameters on each output parameter. Results showed that printing stainless steel through the gas metal arc welding process with an arc voltage of 18.7 V and a wire feed rate of 6 m/min resulted in poor mechanical properties. The input parameter that influenced the mechanical properties the highest was the wire feed rate, followed by the arc voltage and strain rate. Printing with an arc voltage of 18.7 V and a wire feed rate of 5 m/min, tested at a crosshead speed of 1 mm/min, gave the best mechanical properties. Full article

The Directed Energy Deposition (DED) process has demonstrated high efficiency in manufacturing steel parts with complex geometries and superior capabilities. Understanding the complex interplays of alloy compositions, cooling rates, grain sizes, thermal histories, and mechanical properties remains a significant challenge during DED processing. Interpretable and data-driven modeling has proven effective in tackling this challenge, as machine learning (ML) algorithms continue to advance in capturing complex property structural relationships. However, accurately predicting the prime mechanical properties, including ultimate tensile strength (UTS), yield strength (YS), and hardness value (HV), remains a challenging task due to the complex and non-linear relationships among process parameters, material constituents, grain size, cooling rates, and thermal history. This study introduces an ML model capable of accurately predicting the UTS, YS, and HV of a material dataset comprising 4900 simulation analyses generated using the “JMatPro” software, with input parameters including material compositions, grain size, cooling rates, and temperature, all of which are relevant to DED-processed low-alloy steels. Subsequently, an ML model is developed using the generated dataset. The proposed framework incorporates a physics-based DED-specific feature that leverages “JMatPro” simulations to extract key input parameters such as material composition, grain size, cooling rate, and thermal properties relevant to mechanical behavior. This approach integrates a suite of flexible ML algorithms along with customized evaluation metrics to form a robust foundation to predict mechanical properties. In parallel, explicit data-driven models are constructed using Multivariable Linear Regression (MVLR), Polynomial Regression (PR), Multi-Layer Perceptron Regressor (MLPR), XGBoost, and classification models to provide transparent and analytical insight into the mechanical property predictions of DED-processed low-alloy steels. The continuous annealing process is widely used in the production of advanced high-strength steels. However, to tightly regulate the mechanical properties of the steel, precise control of processing parameters is needed. Although some techniques are available to monitor the mechanical properties of the steel on entry and exit to the furnace, monitoring the evolving microstructure of the steel through installation of sensors in the annealing line is extremely challenging due to the high temperature, high speed of the steel strip and limited space in the furnace. This study presents the development and validation of a multifrequency electromagnetic sensor system for real-time monitoring of microstructural transformations in steel during thermal cycling, intended for deployment in a continuous annealing line. Experiments were conducted on austenitic stainless steel to study the signal response to an increase in resistivity without a change in magnetic permeability. Pure nickel was tested to investigate the response to a change in magnetic permeability and the ferromagnetic-to-paramagnetic transition at its Curie temperature. A ferritic stainless steel was also tested to assess the performance of the system for high-temperature ferromagnetic materials and a higher-temperature ferromagnetic-to-paramagnetic transition. The tests indicate a strong response to material resistivity and permeability changes, with complementary information from different frequencies. Test results are supplemented by a finite element modelling study into the effect of a change in frequency and permeability on sensor response, with a discussion on the implications of experimental and modelling results for future applications. The results show that the developed system has the potential to characterise thermally induced changes in steels, establishing proof of concept for non-destructive, high-temperature electromagnetic sensing in steel processing and setting the foundation for further industrial deployment in phase and recrystallisation monitoring. Passenger cars have unibody constructions, which means that their collision damage often involves key structural components. Successful repair requires the selection of appropriate technology and adherence to quality standards, which directly affects the safety of the vehicle’s continued operation. A commonly used method is a system of replacing damaged components with new ones, while repair by molding and forming is also possible—provided the original structural features are preserved. Automotive body repairs require advanced welding techniques and high precision. Methods such as MIG, TIG, as well as brazing and soldering have replaced older techniques, providing more efficient joining of HSS and HSLA components. Maintaining quality workmanship is crucial, as repair errors can weaken a vehicle’s structure and compromise passenger safety. This article presents the results of a study on the evaluation of the quality, microstructure, and mechanical properties of welded joints of a passenger car frame rail section made of high-strength, low-alloy steel—HSLA 320. The joints were made by three welding methods: MMA, MAG, and TIG, using different technological parameters. Microstructural analysis, non-destructive testing, and microhardness measurements made it possible to assess the impact of the chosen technology on the quality and strength of the joints. The best results were obtained for the TIG method, characterized by the highest repeatability and precision. Full article

The construction industry is a major source of environmental degradation as it is responsible for a significant share of global CO2 emissions, especially from cement and aggregate consumption. This study fills the need for sustainable construction materials by developing and evaluating a low-carbon fiber-reinforced concrete (FRC) made of steel slag powder (SSP), processed recycled concrete aggregates (PRCAs), and waste steel rivet fibers (WSRFs) derived from industrial waste. The research seeks to reduce dependency on virgin materials while maintaining high values of mechanical performance and durability in structural applications. Sixteen concrete mixes were used in the experimental investigations with control, SSP, SSP+RCA, and RCA, reinforced with various fiber dosages (0%, 0.2%, 0.8%, 1.4%) by concrete volume. Workability, density, compressive strength, tensile strength, and water absorption were measured according to the appropriate standards. Compressive and tensile strength increased in all mixes and the 1.4% WSRF mix had the best performance. However, it was found that a fiber content of 0.8% was optimal, which balanced the improvement in strength, durability, and workability by sustainable reuse of recycled materials and demolition waste. It was found by failure mode analysis that the transition was from brittle to ductile behavior as the fiber content increased. The relationship between compressive, tensile strength, and fiber content was visualized as a 3D response surface in order to support these mechanical trends. It is concluded in this study that 15% SSP, 40% PRCA, and 0.8% WSRF are feasible, specific solutions to improve concrete performance and advance the circular economy. Full article

The article presents an analysis of the mechanical properties of S700MC steel, which represents advanced low-alloy high-strength steels. The influence of microstructure, shaped by a controlled thermo-mechanical rolling process, on the strength, ductility, and resistance to cracking and fatigue of the material is discussed. Particular attention is paid to the anisotropy of mechanical properties resulting from the orientation relative to the rolling direction, manifested by variations in yield strength, tensile strength, and total elongation of the specimens. The analysis also includes the material’s behavior under dynamic conditions, where the steel’s strength increases with the strain rate. Experimental investigations conducted using the digital image correlation (DIC) method enabled a detailed assessment of local strains and fracture characteristics of specimens subjected to both static and dynamic testing. The results showed that specimens cut along the rolling direction exhibited, on average, 6.4% higher tensile strength and 6.8% higher yield strength compared to those cut transversely. Moreover, dynamic loading led to an increase in load-bearing capacity of over 10% compared to static tests. The obtained data are highly relevant from the perspective of structural design, where the selection of material orientation and the consideration of strain rate effects are crucial for ensuring the reliability of components made from S700MC steel. Laser powder bed fusion (LPBF) is an advanced additive manufacturing technology that is gaining increasing interest for biomedical implants because it can produce dense, patient-specific metallic components with controlled microstructures. This study investigated the LPBF fabrication of 316L stainless steel, which is widely used in orthopedic and dental implants, and examined the effects of laser power and scanning speed on the microstructure and mechanical properties relevant to biomedical applications. The study achieved 99.97% density and refined columnar and cellular austenitic grains, with optimized molten pool morphology. The optimal LPBF parameters, 190 W laser power and 700 mm/s, produced a tensile strength of 762.83 MPa and hardness of 253.07 HV0.2, which exceeded the values of conventional cast 316L stainless steel. These results demonstrated the potential of optimized LPBF 316L stainless steel for functional biomedical applications that require high mechanical integrity and biocompatibility. Full article

Predicting bending fractures in advanced high-strength steel (AHSS) is challenging due to complex microstructural behaviors and strain rate dependencies, particularly in industrial forming processes. Current models and standards primarily focus on quasi-static tension or slow bending speeds, leaving a gap in understanding the accelerated failure of AHSS without necking. In this study, direct bending experiments were conducted on dual-phase, complex-phase, and martensitic AHSS grades under varying bending speeds and radii. Since the bending crack is irrelevant to the load drop, surface crack evolution was measured using three-dimensional surface profile analysis. The results showed that accelerated bending significantly delayed crack initiation across all tested materials, with small-radius bending showing reduced strain localization due to strain rate hardening. Larger-radius bending benefited primarily from increased fracture strain. Full article

This work aims to clarify whether the individual advantages of the two commonly used silicate- and aluminate-based electrolytes for the plasma electrolytic oxidation (PEO) of steel can be combined in a two-step process. The first PEO step was carried out in an aluminate–phosphate electrolyte with pulsed voltage and anodic amplitudes between 150 V and 200 V. The second PEO step was carried out at an increased anodic voltage amplitude of 400 V in a silicate–phosphate electrolyte. As a reference, PEO was conducted in a single step in the same silicate–phosphate electrolyte at an increased anodic voltage amplitude of up to 400 V. The microstructural layer analysis was carried out using SEM and EDX analyses, Raman spectroscopy and XRD analysis. Heterogeneous layers containing iron oxide and iron phosphate form in the silicate–phosphate electrolyte at anodic voltage amplitudes up to 300 V by electrochemical reactions. Further increasing the anodic voltage amplitude up to 400 V results in heterogeneous layers, too. PEO in the aluminate–phosphate electrolyte at 150 V causes the formation of thin, amorphous layers mainly consisting of aluminum and iron oxides. At 200 V amplitude, a PEO layer with pronounced open porosity is formed, which primarily consists of the crystalline phases corundum and hercynite. During subsequent PEO in the silicate–phosphate electrolyte, the previously formed layers were replaced by a macroscopically homogeneous layer that is mostly nanocrystalline and may contain amorphous iron(-aluminum) phosphates and oxides as well as silicon oxide. It can be concluded that the two-step PEO process is suitable for the production of more homogeneous PEO layers. Full article

Ultra-high-performance concrete (UHPC) reinforced with recycled tire steel fibers (RTSFs) was studied to evaluate its mechanical properties and cracking behavior. Using acoustic emission (AE) monitoring, researchers tested various RTSF replacement rates in compression and flexural tests. Results revealed a clear trend: mechanical properties initially improved then declined with increasing RTSF content, peaking at 25% replacement. AE analysis showed distinct patterns in energy release and crack propagation. Signal timing for energy and ringing count followed a delayed-to-advanced sequence, while b-value and information entropy changes indicated optimal flexural performance at specific replacement rates. RA-AF classification demonstrated that shear failure reached its minimum (25% replacement), with shear cracks increasing at higher ratios. These findings demonstrate RTSFs’ dual benefits: enhancing UHPC performance while promoting sustainability. The 25% replacement ratio emerged as the optimal balance, improving strength while delaying crack formation. This study provides insights into the mechanism by which waste tire steel fibers enhance the performance of UHPC. This research provides valuable insights for developing eco-friendly UHPC formulations using recycled materials, offering both environmental and economic advantages for construction applications. Additive manufacturing techniques, such as laser-based powder bed fusion of metals (PBF-LB/M), have now gained high industrial and academic interest. Despite its design flexibility and the ability to fabricate intricate components, LPBF has not yet reached its full potential, partly due to the challenges associated with microstructure control. The precise manipulation of the microstructure in LPBF is a formidable yet highly rewarding endeavor, offering the capability to engineer components at a local level. This work introduces an innovative parallelized Cellular Automaton (CA) framework for modeling the evolution of the microstructure during the LPBF process. LPBF involves remelting and subsequent nucleation followed by crystal growth during solidification, which complicates and burdens microstructure simulations. In this research, a novel approach to nucleation seeding and crystal growth is implemented, focusing exclusively on the final stages of melting and solidification, enhancing the computational efficiency by 30%. This approach streamlines the simulation process, making it more efficient and effective. The developed model was employed to simulate the microstructure of an austenitic advanced high-strength steel (AHSS). The model was validated by comparing the simulation results qualitatively and quantitatively with the experimental data obtained under the same process parameters. The predicted microstructure closely aligned with the experimental findings. Simulations were also conducted at varying resolutions of CA cells, enabling a comprehensive study of their impact on microstructure evolution. Furthermore, the computational efficiency was critically evaluated. Full article

In recent decades, the automotive industry has faced challenges around improving energy efficiency, reducing pollutant emissions, increasing occupant safety, and reducing production costs. To solve these challenges, it is necessary to reduce the weight of vehicle bodies. In this way, the steel industry has developed more efficient metal alloys. To combine vehicle mass reduction with improved performance in deformations in cases of impact, a new family of advanced steels is present, AHSS (Advanced High-Strength Steels). However, this family of steels has lower formability and greater springback compared to conventional steels; if it is not properly controlled, it will directly affect the accuracy of the product and its quality. Different regions of a stamped component, such as the flange, the body wall, and the punch pole, are subjected to different states of stress and deformation, determined by numerous process variables, such as friction/lubrication and tool geometry, in addition to blank holder force and drawbead geometry, which induce the material to different deformation modes. Thus, it is understood that the degree of work hardening in each of these regions can be evaluated by grain morphology and material hardening, defining critical regions of embrittlement that, consequently, will affect the material’s stampability. This work aims to study the formability of the cold-formed DP600 steel sheets in the die radius region using a Modified Nakazima test, varying drawbead geometry, followed by a nanohardness evaluation and material characterization through the electron backscatter diffraction (EBSD). The main objective is to analyze the work hardening in the critical blank regions by applying these techniques. The nanoindentation evaluations were consistent in die radius and demonstrated the hardening influence, proving that the circular drawbead presented the most uniform hardness variation along the profile of the stamped blank and presented lower hardness values in relation to the other geometries, concluding that the drawbead attenuates this variation, contributing to better sheet formability, which corroborates the Forming Limit Curve results. Red mud, a highly alkaline industrial by-product generated during aluminum smelting, poses serious environmental risks such as soil alkalization and ecological degradation. In this study, response surface methodology (RSM) was integrated with advanced microstructural characterization techniques to optimize the performance of red mud–slag composite cementitious materials through multi-factor analysis. By constructing a four-factor interaction model—including red mud content, steel fiber content, alkali activator dosage, and calcination temperature—a systematic mix design and performance prediction framework was established, overcoming the limitations of traditional single-factor experimental approaches. The optimal ratio was determined via multi-factor RSM analysis as follows: the 28-day flexural strength and compressive strength of the specimens reached 12.26 MPa and 69.83 MPa, respectively. Furthermore, XRD and SEM-EDS analyses revealed the synergistic formation of C-S-H and C-A-S-H gels, and their strengthening effects at the fiber–matrix interfacial transition zone (ITZ), elucidating the micro-mechanism pathway of “gel densification–rack filling–strength enhancement.” This work not only enriches the theoretical foundation for the design of red mud-based binders but also offers practical insights and empirical evidence for their engineering applications, highlighting substantial potential in the development of sustainable building materials and high-value utilization of industrial solid waste. This study investigated the application of Finite Element Analysis (FEA) to optimize the design and material selection for the construction of the telescopic arm of an elevating work platform (EWP) used in agricultural environments. By comparing the structural performance of four materials—Aluminum Alloy (EN-AW 1200), Aluminum Alloy (EN-AW 2014), High-Strength Low-Alloy (HSLA) Steel Fe275JR, and HSLA Steel S700—under simulated operational conditions, this research identified the most suitable material for robust yet lightweight platforms. The results revealed that HSLA Steel S700 provides superior performance in terms of strength, low deformation, and high safety factors, making it ideal for scenarios requiring maximum durability and load-bearing capacity. Conversely, Aluminum Alloy (EN-AW 2014), while exhibiting lower strength compared with HSLA Steel S700, significantly reduces platform weight by approximately 60% and lowers the center of gravity, enhancing maneuverability and compatibility with smaller, less powerful tractors. These findings highlight the potential of FEA in optimizing EWP design by enabling precise adjustments to material selection and structural geometry. The outcomes of this research contribute to the development of safer, more efficient, and cost-effective EWPs, with a specific focus on improving productivity and safety in agricultural operations such as pruning and harvesting. Future work will explore advanced geometries and hybrid materials to further enhance the performance and versatility of these platforms. Full article

High-entropy alloys are known for their promising mechanical properties, wear and corrosion resistance, which are maintained across a wide range of temperatures. In this study, a CoCrFeNiCu-based high-entropy alloy, distinguished from conventional CoCrFeNi systems by the addition of Cu, which is known to enhance toughness and wear resistance, was investigated to better understand the effects of compositional modification on processability and performance. The influence of key process parameters, specifically laser power and scan speed, on the processability of CoCrFeNiCu-based high-entropy alloys produced by laser powder bed fusion additive manufacturing was investigated, with a focus of low laser power, which is critical for minimizing defects and improving the resulting microstructure and mechanical performance. The printed sample density gradually increases with higher volumetric energy density, achieving densities exceeding 99.0%. However, at higher energy densities, the samples exhibit susceptibility to hot cracking, an issue that cannot be mitigated by adjusting the process parameters. Mechanical properties under optimized parameters were further evaluated using Charpy impact and (in situ) tensile tests. These evaluations were supplemented by in situ tensile experiments conducted within a scanning electron microscope to gain insights into the behavior of defects, such as hot cracks, during tensile testing. Despite the sensitivity to hot cracking, the samples exhibited a respectable ultimate tensile strength of 662 MPa, comparable to fine-grained steels like S500MC (070XLK). These findings underscore the potential of CoCrFeNiCu-based high-entropy alloys for advanced applications. However, they also highlight the necessity for developing strategies to ensure stable and reliable processing methods that can mitigate the susceptibility to hot cracking. Full article
